When converting a panel van (like a Mercedes Sprinter, Ford Transit, or Ram ProMaster) into a campervan, weight is your biggest enemy. Every pound of wood you add reduces your remaining payload capacity for water, batteries, fuel, and gear. A heavy van suffers from poor fuel economy, sluggish handling, and accelerated wear on brakes and suspension components. Additionally, exceeding the Gross Vehicle Weight Rating (GVWR) is illegal and dangerous.
To build a durable, safe, and efficient campervan, you must optimize your plywood selection. This requires balancing panel thickness and species density against the structural demands of each component in the build. This guide breaks down the physics of plywood weight and provides a sizing blueprint for van builders.
Plywood Weight and Density Comparison
Different plywood species have wildly different weights. Standard softwood plywood or MDF is far too heavy and unstable for mobile use. Instead, van builders look to Baltic Birch, Okoume Marine, or Poplar light plywood.

Sizing Blueprint by Application
To maximize strength while keeping weight low, vary your plywood thickness depending on the structural requirements of each area:
1. Ceiling and Wall Panels: 1/4" (6mm)
Wall and ceiling panels are non-structural cover pieces. Using 1/4" plywood is ideal because it is flexible enough to conform to the curved ribs of the van chassis and light enough to be held securely by self-tapping screws or rivnuts. Poplar is preferred here for its lightness and clean, paintable surface.
2. Cabinet Carcasses and Drawers: 1/2" (12mm)
Building cabinets out of 3/4" plywood is a common beginner mistake that adds hundreds of pounds of unnecessary weight. High-quality 1/2" Baltic Birch has 9 plies and is incredibly strong. When joined with pocket holes, dadoes, or glue blocks, 1/2" panels provide more than enough structural integrity to withstand the vibrations of off-road driving.
3. Bed Platforms and Heavy Benches: 5/8" (15mm) to 3/4" (18mm)
A bed platform must support static loads (sleeping) and dynamic loads (moving around). If you use a steel or aluminum frame (like 80/20 extrusion) with frequent supports (every 16–24 inches), a 5/8" or 1/2" plywood top is sufficient. If the platform spans the width of the van with support only at the sides, use 3/4" Baltic Birch to prevent sagging.
4. Subfloor: 1/2" (12mm) to 5/8" (15mm)
The subfloor sits directly on the van's corrugated steel floor. Since it is fully supported by the high ridges of the metal floor (or rigid foam insulation filled between the ridges), it does not require extreme stiffness. A 1/2" sheet of Okoume marine plywood or Baltic Birch provides a flat, stable base for your vinyl or laminate finish floor while keeping the ceiling height as high as possible.
Vibration and Moisture Management
Vans experience constant vibration and dramatic temperature swings that lead to condensation on the metal skin. To prevent squeaks and wood decay:
- Seal All Edges: Every cut edge of plywood must be sealed with a polyurethane topcoat or wood sealer. This prevents the plies from absorbing humidity and warping.
- Use Rivnuts & Machine Screws: Do not screw plywood directly into the van metal with drywall screws. They will shear off under vibration. Install threaded inserts (rivnuts) into the van chassis and bolt the plywood framing using blue threadlocker.
- Apply Foam Tape: Place a strip of closed-cell foam tape between any plywood frame and the van's metal ribs. This acts as a thermal break and prevents wood-on-metal squeaks as the chassis twists.
